Tesla, the electric vehicle (EV) pioneer, aims to transform the automotive manufacturing landscape. To achieve this, it’s venturing into the realm of 3D printed sand molds, an unconventional yet potentially game-changing approach. The objective is to create large, intricate car parts in one piece, simplifying the production process, and ultimately reducing costs associated with EV manufacturing.

The traditional method of producing large car components involves costly and time-consuming metal 3D printed sand molds. These molds can set companies back anywhere from tens of thousands to a staggering $1.5 million for complex structures like a car’s underbody. Modifications or design changes further inflate costs, making innovation slow and expensive.

Tesla’s paradigm shift revolves around 3D printed sand molds. In contrast to their metal counterparts, these molds offer flexibility and cost-effectiveness. Engineers can quickly revise designs using digital files and 3D printers, significantly shortening the design validation cycle from a year to just a few months. This approach allows for rapid innovation, reducing the financial burden of costly mold alterations.

Tesla’s Unique Application of 3D Printed Sand Molds

Tesla’s penchant for in-house solutions has driven it to explore 3D printing for various purposes, from crafting door handles to prototyping entire chassis. For the creation of 3D printed sand molds, Tesla employs binder jetting technology. This method utilizes layering, where sand is spread on a tray and a liquid binder is selectively applied to shape the mold according to the digital design. The result is a completed 3D printed sand molds with the unbound sand removed.

Notably, the cost of design validation with sand casting is minimal, comprising just 3% of the cost of a metal prototype. While Tesla pioneered this technology, other industry players like BMW and Cadillac have already embraced binder jetting. Tesla might consider following their lead by investing in this technology.

Tesla’s adoption of 3D printed sand molds aligns with its “unboxed” manufacturing strategy unveiled by CEO Elon Musk. This strategy involves creating large car sub-assemblies and assembling them like building blocks, streamlining production and reducing costs.
